Exam Tips: Always specify the material when describing a forming/casting process: die casting is for non-ferrous metals only; injection moulding is for thermoplastics only. | Volume is the key decision factor: sand casting for low volume, die casting/injection moulding for high volume. | When comparing processes, always consider: tooling cost, unit cost, production rate, surface finish and tolerance. | Springback is a favourite exam point for bending: the metal relaxes slightly after bending, so overbend to compensate. | Forging vs casting: forging = stronger grain structure; casting = can produce more complex shapes.
Common Errors: ✗ Die casting can be used for steel components. ✓ Die casting is limited to non-ferrous metals (zinc, aluminium, magnesium) because the high melting point of steel would destroy the steel die. ✗ Injection moulding can produce thermoset parts. ✓ Injection moulding is for thermoplastics only; thermosets require compression or transfer moulding. ✗ Casting always produces weak components. ✓ While castings have random grain structure, they can be very strong; many critical components (engine blocks, turbine blades) are cast. ✗ Bending sheet metal does not affect its properties. ✓ Bending causes work hardening on the outer surface and compressive yielding on the inner surface; the bend zone become
